The Packing Station — Where Orders Become Shipments

Why this matters: Packing is the last point in the warehouse where errors can be caught and corrected before goods leave the building. A well-run packing station is the quality gate between picking and shipping — get it right and nothing wrong ever reaches a customer.

The Packing Station as a Quality Gate

By the time items reach the packing station, the hard work of locating them in the warehouse is done. But packing is not merely physical labour — it is a verification step. The system knows what should go into each carton; the packer confirms that the right items are actually there. This combination of system guidance and human confirmation is what makes the packing station the last reliable checkpoint before goods leave the facility.

Any discrepancy between what was ordered, what was picked, and what is actually in the packer's hands can be caught at this station. A wrong item, a quantity error, a missing serial number, a damaged product — all of these can be flagged here, generating an exception record for the supervisor and preventing the error from becoming a customer complaint or a carrier chargeback. Nothing confirmed at the packing station is uncertain; nothing that passes through it unchecked can claim system-level accuracy.

Two Packing Modes

Cubed Packing (System-Directed)

The wave's cubing algorithm has already determined the optimal carton for each order. The packer confirms what the system has pre-planned.

Non-Cubed (Manual) Packing

The packer selects the carton type and size manually based on what they see in front of them.

  • System presents the items for the order; packer decides the carton
  • Multiple cartons can be opened for one order
  • Flexible for fragile, oddly shaped, or custom-packaged goods
  • Supports branded packaging, gift wrapping, promotional inserts
  • Slightly slower; requires more packer judgment

Step-by-Step: Cubed Packing Workflow

  1. Packer opens the Packing screen on their mobile device or desktop Navigate to Outbound → Packing Station. Select the packing station identifier assigned to this workstation. The screen shows all orders in the wave that are in Pick Complete status and ready for packing.
  2. Scan the order barcode or carton barcode The packer scans the pick sheet barcode or the pre-printed carton label that was generated during cubing. The system identifies the order and displays the expected contents: each item, its product code, description, quantity, and the LPN source it was picked from.
  3. Confirm each item as it is placed in the carton For each item on the list, the packer either scans its barcode or taps the confirmation checkbox. The system validates the product code and quantity. Confirming all items on a line marks it as packed. Items with serial numbers prompt the packer to scan the serial number before the line can be confirmed.
  4. Flag any discrepancies immediately If a packer finds a wrong item, a damaged unit, or a quantity that does not match — they flag the discrepancy using the Flag button on screen. The system records the exception with the packer's user ID and timestamp, routes the flagged item to the exception queue, and notifies the supervisor. The order cannot be closed with an unresolved flag unless the supervisor explicitly overrides.
  5. Close the carton When all items are confirmed (or discrepancies are resolved), the packer taps Close Carton. The system records the packed status with the packing station ID, packer name, and timestamp. If auto-print is configured, the ship-to address label and packing slip print automatically to the assigned Zebra printer. The carton is ready for weighing or manifesting.

Step-by-Step: Non-Cubed (Manual) Packing

  1. Open the order in the Packing screen As above, scan or select the order. The system presents the full item list without a pre-assigned carton size.
  2. Generate a new carton number Tap "New Carton." The system generates a unique carton number and displays the carton type library. The packer selects the appropriate carton type (RSC, HSC, FOL, SFC) and size based on what they can see and estimate for the items in hand.
  3. Assign items to the carton The packer drags or taps items from the order list to assign them to the current carton. Each assignment is confirmed with a scan or a quantity entry. Fragile items can be assigned to their own carton regardless of remaining volume.
  4. Open additional cartons if needed If the order is too large for one box, tap "New Carton" again and continue assigning items to the second carton. There is no system limit on the number of cartons per order — the packer works until all items are assigned.
  5. Close all cartons and confirm the order Close each carton when packed. When all items in the order are assigned and all cartons are closed, confirm the order. Labels and packing slips print as in the cubed workflow.

Packing Station Hardware Setup

A well-configured packing station requires minimal hardware but benefits from careful layout:

Carton Type Library

eWAVE maintains a library of carton types and sizes. Configuring this accurately is the one-time investment that makes cubed packing work reliably:

Within each type, create size records representing the actual boxes stocked in your packing area. Each size record requires: internal dimensions (L × W × H), maximum gross weight, maximum internal volume, and optionally the tare weight of the empty box. Sizes typically range from small (e.g., 20×15×10 cm, max 5 kg) to large (e.g., 80×60×60 cm, max 30 kg). The cubing algorithm selects the smallest eligible size — so the more sizes you define that match your actual box stock, the more accurate and cost-efficient the cubing output will be.

Tip — Station assignment and multi-packer waves: If multiple packers work the same wave simultaneously, assign each packer to a numbered packing station (Pack-01, Pack-02, etc.) in eWAVE settings. The system tracks which station closed each carton. This allows per-station throughput reporting and ensures that label print commands go to the correct printer when stations have their own dedicated Zebra units.
Warning — Never close an order with an unresolved discrepancy: An unresolved packing discrepancy means there is a difference between what was ordered, what was picked, and what was packed. Shipping without resolving it creates an inventory record that does not match physical reality, which compounds into future picking errors and inaccurate cycle count results. The system prevents order closure with open discrepancies by default — do not override this protection without supervisor review.
